Yowza. The extruder cooling fan is pretty critical, and your description of its function is correct - to keep the "cold end" cold. Since the ZT-HE has better heat-break properties than the Zortrax hot ends and also has a full-length PTFE insert, it's not quite as critical, but still you should have one! Operating without it could result in jamming due to filament expansion and/or softening in the cold end.

How it broke? Dunno. I've had 80 and 120mm fans that would break instantly when touched, but these little 40mm guys have always been pretty robust for me. In fact, my standard test to see if the right-hand print cooling fan is running is to stick a piece of filament in it.

Wire routing is entirely up to you. To feed through the block as shipped from the factory requires removal of the extruder heat sink, and as you note, probably removal of any connectors. You can also just run everything outside the block if you don't care about tidiness.

Hard to tell from these photos without having any idea what the part is supposed to look like. Maybe post a screen cap of the sliced zcode? Or post the zcode so others can try the print with different filament?

Contact through the included brass shim can be improved by cutting some rough "crosshatch" lines on both sides with a knife or scraper. The rough edges of the gouged lines will help cut through glue stick, residual plastic, contact oxidation, etc.

That tree stump pencil holder has been on my "list of things to print" forever! Nice print, Jeff, but yeah, I've never seen Polywood look so glossy, must be a trick of the light.

You can just pull the knob off, it shouldn't damage the switch, we've done it many times. When you replace the knob it's a good idea to support the back of the PCB so it doesn't flex from the pressure. There is an arrow on the end of the switch shaft, just align that with the indicator on the printed knob. To make it simple, set it to 12 o'clock before removing the knob, then just point the knob to 12 o'clock when you reinstall it.

The problem with many of the benchmark prints out there is that they are oriented toward bridging and printing without support. Some of the most challenging things when printing PLA with the M200 are how well the extrusion can keep up with the very fast head movements during support printing and how easily support is removed. I have made my own test print for these things. It's not a comprehensive test of all issues, but it does test support pretty well and if you slice it with Auto fan it will test resistance to fan-induced temperature drop because the fans come on strongly at the end of the upper flat surface.

To prevent "Unexpected extruder temperature drop" errors when using 2015 Z-Temp with M200 firmware 1.x, you should remove C8 from the PCB as shown in the attached photo. You can cut it out with sharp cutters (cut downward in the center of the part to break it in half), or remove it with a soldering iron.

For the bed switch, the original 1K Ohm resistor that's inside the heat shrink tube should be replaced with 20K or 22K Ohms to prevent the printer from stopping when the switch is in the "Off" position when using firmware 1.x. I'm not at all sure "natural" is the same thing as "transparent". I have a number of "natural" (milky/ivory color) filaments, and they pretty much all print great. When they try to make a true, clear, transparent polymer blend, however, things are different.

The length of the ZT-HE can vary a little depending on the orientation of the threads in the block and on the tube (and how you assemble it), but 43mm is pretty much the maximum it will ever be. Zortrax v2 is 41mm, so yes, you may lose up to a couple of mm, sorry.

For some reason, transparent PLA, especially ones touted as "high quality", seem to be among the most difficult to extrude. The worst ones for me have been a really old (4 years?) spool of Makerbot transparent, and Taulman InPLA. I have succeeded in printing both with the ZT-HE, but ultimately it wasn't even worth the trouble because the prints are brittle, with difficult support removal, and not very transparent anyway. Colored transparent from JustPLA has worked much better for me.

I use it for everything except ABS. Sometimes I forget with PLA or others and it does work, but other times there is clicking on the first layer or nozzle-dragging on the second layer, and this can end up making the raft more difficult to remove.
